Ultimate DIY Protective Coating: Polyurethane & Sand
In this Instructable, I will show you how to create the cheapest and toughest protective coating for wood, stone, or metal right in your garage or workshop. By recycling a simple polyurethane sealant and combining it with regular sand, you can make a highly durable material with excellent adhesion that provides heavy-duty protection against rust and water.
Whether you are doing tool restoration or sealing outdoor structures, this simple chemistry trick yields excellent industrial-grade results.
Supplies
Here is everything you need to prepare before starting the project:
Materials:
- Polyurethane sealant (an inexpensive brand works perfectly) [1]
- Gasoline or solvent (any standard automotive gasoline or workshop solvent) [1]
- Fine sand (building sand, river sand, or masonry sand) [1]
- An empty plastic bottle (used as a clean container for mixing) [1]
Tools:
- Power drill or drill driver [1]
- A mixing paddle attachment (suitable for the drill) [1]
- Pneumatic spray undercoating tool with an air compressor (optional, for spraying) [1]
- Paintbrush (as an alternative manual application method) [1]
Dissolving the Polyurethane (Video Time: 00:19 - 01:55)
The first step is to break down the thick polyurethane sealant into a workable liquid state.
- Take your empty plastic bottle and squeeze the cheap polyurethane sealant into it.
- Pour in any solvent or gasoline from the gas station.
- Stir the polyurethane with a drill or a drill driver. The mechanical action of the drill will significantly speed up the dissolving process, turning the sealant into a smooth liquid matrix.

Once your polyurethane is completely liquefied, it is time to reinforce it with sand to create the protective barrier.
Depending on the surface you want to coat, adjust your mixing proportions using fine, building or river sand:
- For metal surfaces: Mix 1 part sand to 2 parts polyurethane (1/2 volume ratio). This provides excellent rust protection without overloading the mixture.
- For wood or stone surfaces: Mix in equal parts — 1 part sand to 1 part polyurethane (1/1 volume ratio).
Blend the sand and polyurethane liquid thoroughly until the sand is evenly suspended throughout the entire mixture.

Your homemade armor coating is now ready for application. You can apply it to metal, wood, or even asbestos-cement composites.
- Option A: Use a pneumatic tool connected to an air compressor. This is ideal for covering large areas or creating an even, textured protective finish.
- Option B: Apply the mixture manually with a paintbrush. Ensure you completely coat all corners and joints to seal out moisture.

After application, the mixture needs time to properly flash off the solvent and cure into a rock-hard shield.
- Air Drying: At normal room temperature, the drying time of the coating is about 24 hours.
- Accelerated Curing: At a temperature of 50 degrees, the drying time is 2-3 hours.
Once fully cured, the result is a rugged, weatherproof, and rust-resistant finish that costs a fraction of commercial protective coatings.
